
Why Your Ceiling Heaters Actually Die (And How to Fix It)
Ever wonder why those big workshop heaters always seem to quit right when you need them most? Most people think the heating element just burned out. But usually, the real culprit is much smaller: the lead-wire connection. Here’s the deal. In high-wattage infrared systems, there’s a tiny spot where the electrical wire enters the quartz tube. That spot is a nightmare. If that seal isn’t perfect, oxygen and moisture sneak in. Once they do, they start eating the internal filaments or cracking the insulation. It’s a slow death for your heater.
The Problem With “Cheap” Sealing
If you buy a generic, budget heater, they usually just slap some basic adhesive or cheap silicone in that gap. It looks fine on day one. But these materials can’t handle the constant stress of heating up and cooling down. As the heater gets hot, everything expands. But they don’t all expand at the same rate. This creates tiny, invisible gaps. Once the seal pops, high-temp oxidation takes over. It chews through the wire insulation until the leads touch. Then you get a short circuit. And that’s how a heater becomes a fire hazard.
Doing It the Right Way
We do things differently. We use a specialized glass-to-metal seal or high-density ceramic potting. It’s not just about filling a hole. It’s about making sure the wire and the tube move together as one piece. We call this matching the thermal expansion. By using OEM-grade sealing, we lock that wire down tight. No more “breathing” every time you flip the switch. You get a vacuum-tight seal that keeps the halogen gas where it belongs and keeps the air out. It just lasts longer. Period.
A Quick Word on High-Density Heat
The upside to better sealing is that you can crank the wattage higher without worrying about the leads melting. But be careful. When you’re pushing 2000W or more per unit, that’s a lot of raw heat. Your ceiling mounts and wiring looms need to be ready for it. Check your cable trays—make sure they aren’t touching the heater chassis. Heat creep is a real thing, and it’s sneaky. I’d suggest using high-temp fiberglass sleeving for your wiring runs. It’s a small detail, but it beats the hell out of melting your building’s wiring.
